Ⅰ. Preface

This report deals with fully assembled seats, as well as seat frames, adjusters, recliners, and seat upholstery as core seat components.

Only models currently in production in the U.S. and E.U. (and some produced until just recently) are covered. In section IV below the assembly and parts supply chain is detailed for each model. Parts suppliers are included even in some cases where the assembler is unknown.



Ⅱ. Global developments among major seat suppliers

1) Global status of business, facilities, and development

  • Within the global seat market, the top 10 suppliers occupy 90% of the total share.
  • Among those ten, five are based in the U.S. and E.U. and the remaining five are based in Asia.
  • This report covers four of the U.S./E.U. based suppliers: Adient plc (former Johnson Controls), Lear, Faurecia, and Magna Seating. The fifth supplier, Brose, does not do seat assembly so is not included.
  • Among the five Asian suppliers four are based in Japan, and are detailed in the Japan Report. (Toyota Boshoku also conducts business in the U.S. and E.U. and is in fact the second largest supplier globally; however as they mainly supply for Toyota Motor Corporation they are not included here).
  • As seats are a high volume product, suppliers are securing plants capable of large assembly and parts production volumes. The ability to react to OEMs rapidly by using a Just-In-Time system is also in high demand.
  • American suppliers Adient plc, Lear, and Magna have all expanded their global presence further than before, and continue to advance their production systems.
  • French Faurecia was focused more on its native European markets in the past, but in 2012 and 2013 it began to more actively invest in production and development facilities in the Asian and Americas regions.
  • As part of the global expansion, many suppliers are tying-up or forming joint ventures with local companies, particularly in Japan, China, and South-East Asia. (Below examples from the Japanese market)

  • The major suppliers pursued acquisitions of seat and parts businesses until the beginning of 2012, but have cooled off after 2013. However, between 2015 and 2016 the former top seat supplier Johnson Controls underwent a period of transformation.
    • Interior parts businesses, excluding seats, were transferred to China under the rationale of increased competition and lowering profits in the U.S.
    • Seat businesses were spun-off into a new entity, Adient plc, as a way to secure revenues.
    • Following the divestiture of seat businesses to Adient, Johnson Controls strengthened its focus on its power solutions and building systems segments.

Adient plc (Former Johnson Controls)

Overview of Business

  • Adient plc was formed on as a spin-off of the automotive seat and interior parts businesses of Johnson Controls, and was registered on the NY Stock Exchange on October 31, 2016.
  • Ranked seventh worldwide for sales in the automotive parts industry as Johnson Controls in FY 2015, but dropped to twelfth after re-incorporation as Adient plc in FY 2016. Holds the top position in the seat assembly industry with a 25-30% share, and brought in USD 16.616 billion in sales from seat businesses as of September 2016.
  • Employed 75,000 staff and owned 230 production and assembly plants in 33 countries as of the split in October 2016. Has 17 joint ventures in China spread over 32 cities that operate 60 production plants.
  • Is an American supplier, but operates a global business through dealings with major OEMs in the U.S., E.U., and Japan.
  • Has spent over USD 1 billion on acquisitions since 2011 to preserve its number one position in the market and expand its strategic businesses. Seat related divisions were spun-off into Adient in order to better secure revenues in the market.
    • Sold HomeLink business to Genext in September 2013.
    • Sold body electronics, infotainment, and other sections to Visteon in July 2014.
    • Transferred interior parts business, excluding seats, to joint venture subsidiary Yanfeng Automotive Interiors Co., Ltd. in Shanghai in July 2015. (Partner: Yanfeng Automotive Trim Systems)
    • Adient plc formed and registered on NY Stock Exchange by Johnson Controls to consolidate seat business in October 2016.

Production Facilities

  • Including joint ventures, Invested in 10 new plants, expansions, and subsidiarizations over the 2012 to 2013 period. Constructed only one new base for seat business since 2014: a plant in Mexico for polyurethane foam.
  • Constructed one new facility since the split in 2016: a plant for producting seat covers in the Strumica R&D zone in Macedonia in June 2017. This facility has a ground size of 12,000 square meters, and mostly supplies for the E.U. market. USD 20 million was spent on the construction, and 1,300 workers are expected to be employed. Further investments into the facility are expected in the near future.
  • Plans to expand the number of plants in China from 57 to 68 for production of automobile parts were announced in September 2013, but these are under review now due to the transfer of interior parts businesses to a joint venture and the incorporation of Adient plc as the handler of all seat business.

R&D Facilities

  • There were no significant investments into R&D centers between 2014 and 2015, but following the establishment of Adient plc in late 2016 there have been new offices created in the U.S. and China.
  • One new office was opened in Shanghai in January 2017. Positioned as the center of the region, this office employs 280 staff and handles finances, legal matters, HR, IT, procurement, QC, program management, business development, sales, and R&D functions.
  • An office in San Jose, California was opened in November 2016. This office was created to conduct research on connected cars and automated driving technologies to attract new clients in the region. The office handles business and product development, and employs around 25 staff. Expansion to handle autonomous vehicles, electrification, seat weight reduction, and individualization of consumption is expected in the future.

 

Lear

Overview of business and production facilities

  • Ranked 10th for global sales in the automobile parts industry (FY 2016). Holds a 15-20% share of the seat assembly market, second to Adient plc, with sales of USD 14.356 billion (in December 2016).
  • Business structure is divided between seats and electrical components, with seats contributing around 77% of total sales (in 2016). Lear’s operational scale puts it near the top of the pile of global seat assembly companies.
  • Major clients include GM, Ford, BMW, FCA, and VW, giving Lear a strong position within U.S. and E.U. markets.
  • The company has been actively investing in its seat business since 2015, with the construction of two new plants completed and two more planned for the near future.
    • The company’s 45th plant was opened in Calera, Zacatecas as Lear Mexican Trim Operations for seat cover production in May 2017. Investment into the facility amounted to USD 21 million, and 1,300 people are employed. An additional USD 9.5 million has been pegged for further expansion of the plant, with an additional 600 staff expected to be hired. By the end of 2017 the supplier aims to increase its total number of employees in Mexico to 56,000.
    • A new leather cutting plant was constructed in Szolnok industrial park in Hungary in December 2015. The new plant is opposite the existing leather production facility that was completed in 2004. The size of the new plant is 16,000 square meters, meaning total production space has doubled. The facility is operated by Lear group company Eagle Ottawa, and produces leather parts for high-end European car makers. Over 2,000 people are employed between the two plants.
    • Lear announced plans in July 2016 to expand its Vance, Alabama plant that supplies seats for Mercedes-Benz. The plant currently employs 140 staff to make seats for the Mercedes-Benz C-Class, but will increase this number to 535 to handle orders for the GLE and GLS SUVs when the models launch.
    • The company also announced plans to construct a new leather processing plant in Yangzhou, China. The new facility would have a ground area of 56,700 square meters, of which 32,000 would be occupied by buildings. The plant would employ 300 staff by 2018, reaching 700 employees later in line with plans to expand production. The company also plans to secure an additional 28,000 square meters of space to give room for further ramping up of production to meet expected demand in the region.
  • Lear acquired automobile seat businesses from French company Grupo Antolin in May 2017 for a price of EUR 286 million. Grupo Antolin’s seat business sales were around EUR 300 million annually, with 12 production facilities, and 2 R&D centers, across five countries in Europe and North Africa employing 2,273 people.

Development Facilities

  • Lear has 34 global administration, technical support, and liaison facilities worldwide (in December 2015).
  • The core research facility is the Global Innovation/Technology Center located in Southfield, Michigan, but the company has six other advanced technology R&D offices across the globe.
  • A new Innovation Design Center in Detroit will handle automobile fabric, leather, and upholstery technology research and development with the goal of creating a new generation of automobile seating and interior parts.
  • A groundbreaking ceremony for the new Asia-Pacific HQ/Technical Center was held in Yangpu District, Shanghai. The new site has a ground area of 28,000 square meters, and will house and administration office, a product R&D center, an engineering/test center, and an Asia innovation workshop, among other functions. Using the latest equipment, smart seats, EV/PHV products, and electrical distribution systems for automobile seats and other electronic parts will be produced. Complex gateway modules and the latest connected car systems will also be developed.

 

Faurecia

Overview of Business

  • Faurecia holds the 9t position for global sales of automobile parts worldwide (FY 2016), and has a 10-15% share of the seat assembly market with seat business sales of EUR 6.607 billion. Its operational scale places it just behind Lear (in December 2016).
  • Business areas include, in descending order of revenues, exhaust control, seats, interior parts, and exterior parts.
  • Inclusive of parts, the seat business contributes 35% of total sales revenue (in December 2016). While total company sales are higher than those of Lear, the size of the seat business is considerably smaller.
  • At the seat parts level Faurecia is ahead of competitors Johnson Controls, Lear, and Toyota Boshoku in the area of front seat frames and mechanisms.
  • As the company is based in France, it holds a strong position vis-à-vis European OEMs (PSA, Renault, VW/Audi). The company has also begun movements into the Chinese, Indian, and other Asian markets through the establishment of local production and R&D facilities. In particular the business opportunities with Renault partner Nissan are promising.
  • Active investment into new product development, weight reduction, and smart seats continues.
  • The company is developing lightweight back panels for front seats using its Cover Carving Technology system.
  • A one-touch system for automatically folding away the second and third row seats has been developed, and was displayed at the Paris Motor Show in 2014. This system has been adopted by the Renault Espace.
  • New metal and composite materials for hybrid parts are being developed, with one magnesium alloy for frames being jointly created with FAW Foundry in China (this alloy is about 25% lighter than steel).
  • A new system called SmartFit that uses GPS to read the road and driving conditions then adjusts seating to suit the driver was exhibited.

Production Facilities

  • Investment for 2013 to 2015 was mostly focused on Asia, with new plants being constructed in China, India, Indonesia, and Korea. However, in the third quarter of 2014 the company built two new plants, one each in Mexico and the U.S., to supply OEMs in North America.
    • China: A new plant for seat frames and assembly was built to supply Nissan and Dongfeng Peugeot-Citroen Automobile (DPCA) in Hubei Province at the end of 2013.
    • India: Formed a joint venture with NHK Spring and Krishna Group for seat production just outside of Chennai to supply Nissan, which came on stream at the end of 2013.
    • Indonesia; Formed a joint venture with NHK Spring for seat production in Java. Began supplying Nissan in spring 2014.
    • Korea: Established a plant for seat frames in Yeongchon in 2015 to supply Hyundai, Renault Samsung Motors, GM Korea, and other makers.
    • Mexico: Opened a plant for the production of front and rear seat sets in Huejotzingo, Puebla in 2015 to supply Nissan Mexico.
    • S.: Established a plant in Wentzville, Missouri to supply seats for GM’s pickup trucks.
    • Morocco: Until very recently the newly build plants in Morocco were all for exhaust control, but one for seats was opened in Sale in July 2017. The investment amount was MAD 170 million, and the plant has a size of 12,800 square meters and employs 1,300 people. There are also plans to scale up by adding 500 new staff members. The daily production capacity is around 10,000 units of leather and fabric seat covers, most of which go to Peugeot’s 3008 and 5008 models.
  • As for further large investments into production facilities, the company announced in November 2014 its mid-term plans to raise Chinese sales above EUR 4 billion (double 2014 figures) by 2018. In line with this target the number of production facilities focused on exhaust systems and seats will increase from 38 to 55, and the number of employed engineers will also increase from 800 to 1,200.

R&D Facilities

  • New facilities were opened in France, China, Mexico, and the U.S. between 2013 and 2017.
  • France: The Brieres-les-Scelles technology center for CoverTech (an automobile seat cover technology), came on stream in December 2015. CoverTech opens a new field for the development of processes and technology related to seat cover design, cutting, sewing, and installation.
  • China: An R&D center focusing on production processes for seat assembly was established within an existing production plant in Hubei Province at the end of 2013.
  • Mexico: An R&D facility was opened in Mexico City in 2014 to handle OEMs with bases in Mexico such as VW, Nissan, and Chrysler.
  • Japan: A development office was established in Kanagawa Prefecture in 2016 to handle business for Nissan.

 

Magna Seating

Overview of Business

  • Magna International, global mega supplier of automobile parts from small accessories to power units and full assembly, is located in Canada. Its seat business is called Magna Seating, and is located in Novi, Michigan. The company provides seat assembly, mechanisms, structures, and seat foam for the U.S. Big Three OEMs and Fiat on both a Tier-1 and Tier-2 basis.
  • Magna International is a typical example of a large supplier that has passed through many M&A and alliance events to increase their size, with one recent example being the acquisition of German transmission maker Getrag. Magna Seating has also made significant purchases over the past five years, acquiring Brazilian Resil Minai, Argentininan Pabsa S.A., and German Vogelsitze GmbH. Furthermore, the company sold its interior parts businesses, excluding seats, to Spanish outfit Grupo Antolin in 2015.
  • Magna International holds the third place in global rankings for total sales among automobile parts suppliers (FY 2016), and is the biggest company that contains a seat business division. However, compared to the overall size of Magna International, Magna Seating does not have a particularly large scale. Its annual sales amount to USD 5.079 billion, placing it at around fifth or sixth in the industry. Although the company supplies all of the Detroit Three makers in the U.S., it has not been able to penetrate the European market and has been slow to enter China (supplying only Chrysler, Ford, and Volvo). Given this slow pace it may be safe to assume that the company is content with being at a middling size in the seat industry.
  • It announced in March 2017 that it had co-developed with Ford a carbon fiber sub-frame prototype that is 34% lighter than conventional pressed steel frames. The total number of parts was reduced by 87% compared to previous products; with the 45 steel parts being reduced to six (four metal parts and two molded parts). Ford is currently testing the new product.

Production Facilities

  • Including parts and joint venture plants, Magna Seating owns 48 production facilities worldwide (19 in North America, 6 in South America, 15 in Europe, 8 in Asia). Although a global company, it has been slow to move into the Asian markets. However, between the third quarter of 2015 and first quarter of 2016 four new facilities were opened (two each in China and India), adding to the three existing plants that primarily supply Chrysler. The new facilities will produce for Geely Group Volvo and Changan Ford. The next stage for the company is to create plans to secure long-time U.S. client GM’s business in the Chinese market.
  • Magna Seating’s competitive advantages stem largely from its streamlined interior/exterior parts production systems, and from technologies and know-how on materials and production passed on by parent Magna International.
  • A fourth seat production plant was opened in Spartanburg, South Carolina to provide seats for the BMW group. The plant came on stream in June 2017 and is expected to employ 480 staff by 2020.

R&D Facilities

  • Magna has five R&D facilities, one in each of the U.S., Brazil, Germany, China, and India.

 

Brose

  • Mainly handles interior parts, electrical components, and electronics, and is ranked tenth globally in the seating industry.
  • Does not perform full seat assembly, only dealing in adjusters, recliners, and sub-assembly for seat systems. Due to this Brose supplies other large seat makers such as Johnson Controls, Lear, and Faurecia as well as OEMs.
  • Opened two new production plants, one in the U.S. and one joint venture in South Africa, between 2015 and 2015.
  • Established one new R&D facility in the same time period: the Wurzburg EMC (Electromagnetic Compatibility) test center. This center tests sound levels generated by power seats and smart seats, among other non-seat related products.

Adient plc (former Johnson Controls Inc.)

  • Is the top global supplier in the seat industry and provides products for major OEMs in nearly all regions.
  • Is particularly strong in the U.S., but also has business ties to U.S. affiliated OEMs in Europe such as Fiat and Opel/Vauxhall.
  • Does not have any outstandingly large share of any OEMs seat business, but rather has stable supply to just about all of them. This is perhaps one of the main contributing factors to Adient’s top ranking in the seat supply industry.
  • One point of differentiation compared to other suppliers is Adient’s luxury sports-car seat business Recaro. Through this brand the company supplies luxury makers like Aston Martin, Lamborghini, Lotus, and Porsche, as well as providing products for the high-end models for Audi, Ford, Mercedes-Benz, and Renault.

Lear

  • Another U.S. based global seat supplier that has accelerated expansion in the U.S. and E.U. markets. One key point of difference compared to Adient is the relative weakness in the Japanese OEM market.
  • Does not capture the top share of any OEMs business, but it spread relatively equally among all of them. Strong business ties with GM can be seen through the large number of equipped models.

Faurecia

  • Falls behind both Adient and Lear in terms of global scale, but still supplies major OEMs in every region.
  • European business contributes 70-80% of sales, and from the equipment status we can see that business with German and French OEMs is particularly strong.
  • In light of the expansion of production and R&D facilities in Asia, it is safe to say that the total share of business from that region will increase in the future.

Magna Seating

  • Mainly does seat assembly for the U.S. Big Three.
  • In Europe primarily does business with the sub-brands of major OEMs.
  • Also supplies seat parts, mostly for the Big Three.

Brose

  • Does not perform full seat assembly, only dealing in adjusters, recliners, and sub-assembly tasks for OEMs.
  • Some parts appear on the list of equipment by model, but many of them are contained within full seat systems provided by other suppliers.

Industria de Asiento Superior (INSA) / TACHI-S

  • Affiliated with TACHI-S and Nissan, this company mainly supplies seats for Nissan in North America. Does assembly for small passenger cars and commercial vans like the Sentra, Tiida, and NV200.
  • Also supplies products for Honda, Mitsubishi, and other Japanese OEMs.

Sitech

  • A wholly-owned subsidiary of VW. With plants in Germany and China, most products are equipped on VW’s European vehicles and some of VW’s Chinese joint venture models.
  • Supplies from a parts plant in Poland to VW’s metal component plant in Argentina for the OEMs South American vehicles. Most of VW’s seat assembly business in the region has been captured by Magna.

Grammer / GRA-MAG

  • Specializes in seat supply for commercial vehicles, industrial machines, and railway vehicles. Supplies for Daimler’s commercial vehicles in Europe, and has a joint venture with Magna in North America (GRA-MAG) to supply Packer Group’s Kenworth and Peterbilt brands.
