I. Global operations of leading seat suppliers

1) Status of global operating facilities:

  • Accompanying a shift to global purchasing in recent years, particularly among Japanese OEMs and suppliers, a new business relationship that is similar to the majority of western OEMs, where the "keiretsu system" is weakened, has begun to develop. Even so, seat development must be carried out in close contact with the automaker from the very beginning for reasons including the need to follow a concept, concerns with safety, and human engineering design. Because of this there are areas where deep ties indicating a relationship of trust from many years back can be seen between the clashing seat makers and the automakers they supply.
  • Owing to these long business relationships, and the fact that seats are large interior components, production plants were primarily located near the maker they were supplying with parts. Because of this, these parts makers rarely did business with non-Japanese OEMs as tier-1 suppliers, and for the most part they provided component seat parts like trim, urethane, and frames as tier-2 suppliers. However, in recent years seat makers have increasingly begun tier-1 supply as seat assemblers once production facilities are set up near their non-Japanese customers in the manner of Toyota Boshoku.
  • While seat suppliers originally established production and development facilities overseas in accordance with the international expansion of Japanese automakers, companies like Toyota Boshoku and J-TEKT that mainly had business relationships within their existing groups increasingly sought to expand their business partners, and as a result have established production facilities to supply non-Japanese OEMs. Previously companies would mainly do this through joint ventures with major seat makers in the U.S. and Europe like Johnson Controls, Lear, and Faurecia, but recently Japanese seat makers also advance into new markets independently, and joint ventures with local suppliers are also on the rise.
  • In China, major seat suppliers produce seats themselves for the local market and export seat components including trims to Japan. Tachi-S standardized seat frames globally and started to supply the parts to Japan and other Asian countries from China.
  • Many seat suppliers are establishing new manufacturing and R&D facilities in the emerging markets of China, India, Thailand, Indonesia, and Brazil.

Toyota Boshoku

  • This is the largest Japanese supplier, with a 30% share of the local market.
    It is a member of the Toyota Group, and Toyota is their largest customer, with the company providing 80% of the seats used in their vehicles.
  • The company was established in October 2004 when Toyoda Boshoku merged with Araco and Takanichi.
  • Along with transferring parts businesses like the recliners seat frame assembly handled by Aisin Seiki and Shiroki Corporation in Nov. 2015, around 90 engineers were moved. This was resulted from a plan announced in Dec. 2014 to reorganize redundant seat parts businesses among the three companies. This organizational unification was carried out with an aim to increase development operation efficiency by merging the development fields for seat frames and seat assembly.

Business Operation Profile

  • The company reorganized by introducing a product by product divisional organization structure from April 2016. Previously the company was organized by functions like R&D, but it altered its structure in order to integrate work systems

Business overview (including the seat business)

  • A mid-term business plan based on "2020 Vision" (however, the technology development roadmap is mainly "driving support technology")
    - For the month of Mar. 2021, the company is aiming for consolidated sales of JPY 1.6 trillion yen, and consolidated operating profit JPY 80 billion (the goal for the month of March 2016 was JPY 1.3 trillion and JPY 65 billion respectively).
    - The company's OEM transaction ratio goal for the month of Mar. 2021 is to have around 30% of its dealings with companies other than Toyota (BMW, Daimler, GM, VW) (the goal for the month of March 2016 was 10%).
  • Toyota Boshoku's most recent project is to rebuild its physical distribution organization for North America by the end of FY 2016. Based on the placement of its factories, it is seeking to optimize the milk run route through which it receives components from suppliers.

Plants

  • China: Including joint ventures, between 2012 and 2014 the company opened three plants.
  • Southeast Asia: In order to bolster its plant in Thailand that produces components for makers that are not part of the Toyota Group, the company launched a seat cover plant in Laos.
  • Pakistan: A joint venture was established in 2013, and the first production facility in Pakistan went on stream.

R&D facilities

  • Preparations are underway for the launch of the Tajimi Technical Center in Gifu Prefecture, which is to have its own test course (a rarity for Japanese seat makers)
  • In order to integrate product development for China, Toyota Boshoku launched an R&D center that consolidates related functions in the Shanghai Free-Trade Zone in Nov. 2015. It is one of the companies 5 major R&D centers worldwide, and employs around 200 engineers on development work related to components like seats, interior trim, filters, and engine parts.

Tachi-S

  • Tachi-s holds a volume share of over 10% that is the second largest in the Japanese market.
  • It is an independent company, but in the past mainly supplied companies like Nissan and Mitsubishi due to capital ties. More recently a large percentage of the parts it produces are for Honda and Toyota.
  • The company supplies the tier-1 seat suppliers Johnson Controls, TS Tech, Toyota Boshoku, and NHK Spring as a tier-2 supplier.

Business overview/ plants

  • The company's goal is for international seat sales of 4.4 million units in FY 2016. Tachi-S is targeting sales of over 1 million for 2015 Chinese market models in particular by increasing orders from local makers like Geely and Chery in addition to Nissan and Honda.
  • The company plans to increase the number of plants it operates worldwide from 22 in 2011 to 37 in FY 2016, including joint ventures with Johnson Control (with which it has a capital tie-up) and Lear (as of March 2016 it has 33 plants). It also aims to expand sales in the U.S., China, and Southeast Asia.
  • In April 2014 Tachi-S reevaluated its portion of ownership of joint ventures with Lear, and made some fully-owned subsidiaries.
  • Seat frame production was consolidated in China, Mexico, Thailand, and Spain. Excluding small four-wheelers, seat frames are imported into Japan from China.
  • The company's seat frame designed for electric and manual seats is an international standard.

NHK Spring

  • NHK Spring is the largest automotive spring company in Japan. In the seat market as well it has a volume share of over 10%, which puts it in third place, and it is gaining on the number two shareholder, Tachi-S.
  • The company is independent and supplies seats to Nissan and FHI. Supply to FHI in particular takes up a particularly large volume share at around 50%.
  • It supplies seats and seat components to Toyota and Suzuki as a tier-2 supplier.
  • As of March 2015 it had sales of JPY 266.3 billion (44% of overall operations) and operating income of JPY 11.1 billion (34% of total operations) for its seat business, which makes this field a core business for NHK Spring.

Business overview/ plants

  • The company plans to strengthen its alliance with the French firm Faurecia and expand business in emerging countries.
  • Operations started at Indian and Indonesian JVs at the end of 2013 and spring 2014 respectively.
  • In China, it opened two plants in 2012 and 2014, and is planning to launch a third in 2016.
  • A seat cover fabrication plant was established in Cambodia by NHK Spring's Thai subsidiary NHK Spring (Thailand) Co., Ltd. Consolidated and it started operations in April 2016.

R&D facilities

  • R&D staff account for 5.5% of all employees, for a total of 850 staff as of March 31, 2013.
  • Japan: The company established a development unit at the headquarters of Faurecia Japan in 2013. The unit develops prototype products and conducts evaluation tests.
  • China: NHK Spring opened a development center at its seat plant in Guangzhou in 2013.
  • The parts supplier announced the development of plastic seat back frames that use CRFP in April 2015. A weight reduction of 33% compared to lightweight metal seat frames has been achieved. NHK Spring is aiming for early mass production and will appeal to applications for fuel efficiency, electric vehicles, micro cars, and more when offering the new product to automakers.

SNIC

  • SNIC is a joint venture of NHK Spring and Suzuki. The company is the main supplier of seats to Suzuki and their products are equipped small cars and some micro cars.
  • It has a volume share of 8% in the Japanese market to place fourth in the rankings. The company supplies around a 50% share of seats used by Suzuki.
  • In October 2014, SNIC merged with Hamamatsu Pipe and Suzuki Kasei. The new company has partial development as well as production capabilities for everything from components to assembly.
  • All of SNIC's four production facilities are located in Shizuoka Prefecture, near Suzuki facilities. However, in the capacity of responding to the needs of Suzuki's production facilities outside of Japan, the company has technical license contracts for 4-wheelers with KML in India and IMAG in Hungary along with offering engineering guidance.
  • In 2006, SNIC exchanged a memorandum of understanding for a production partnership with Houwa Kogyo, another Suzuki related seat supplier.

Fuji Seat

  • Fuji Seat is a Daihatsu Group company that in addition seats, also produces door and ceiling trims. It has the fifth largest volume share in the Japanese market with 6%, and company-wide sales of JPY 50.1 billion (as of March 2015).
  • It supplies Daihatsu with almost all of its seats, and some of its products are installed in the vehicles Daihatsu designs, produces, and supplies to Toyota on an OEM basis.
  • Including its main plant, the parts supplier has 4 plants in Japan, and one plant each in Indonesia and Malaysia for a total of 6.
  • The reason the company's revenue (JPY 50.1 billion) is lower than TS Tech (seat business sales, JPY 376.3 billion as of March 2015), which follows it in the rankings for Japanese sales volume at number 6, is that Fuji Seat specializes in supply to Daihatsu, which primarily makes small vehicles (the seat unit price is lower than it is for seats used in vehicles large enough to require registration).

TS Tech

  • TS Tech is an internal components maker that primarily supplies Honda with seats and has a roughly 5% volume share of the Japanese seat market to rank sixth.
  • The company's revenue from seats is JPY 376.3 billion, which is as high as 87% of its total business. It is essentially a supplier that specializes in seats.

Business overview

  • Previously the company had a share of seats for Honda as high as 80%, but this has been gradually declining due to the automaker's recent global purchasing policy. At the same time, the share of Tachi S, which is not part of the Honda Group, has been rising and overtaken it.
  • TS Tech's sales ration to the Honda Group is 92.4% (as of March 2015). In order to realize its 2020 vision to be an "INNOVATIVE QUALITY COMPANY," the company is giving priority to its policy of expanding sales to OEMs outside of the Honda Group.

Plants

  • The parts supplier aggressively invested in opening new production facilities around the world from 2013 to 2014.
  • Japan: The company started operating a new seat facility from 2013 at its mainstay Saitama plant (Gyoda City) that improves efficiency 30% by integrating all processes from welding to assembly.
  • The company plans to augment its production capacity in Indonesia, Thailand, India, Mexico, and Hungary in order to achieve annual global production of 5 million units.
  • Indonesia: The company has started operating a seat assembly facility at its existing seat sewing plant.
  • Thailand: In December 2013 a manufacturing subsidiary for 4-wheeler seats and door trims was established.
  • India: A new plant for 2-wheeler seats that is the second facility in India was established in June 2014.
  • Mexico: In April 2013 a manufacturing subsidiary for 4-wheeler seats and door components was established.
  • Hungary: TS Tech established a manufacturing subsidiary to assemble seats and produce seat frames ordered by VW in March 2013.

R&D facilities

  • China: The parts supplier opened its first development facility in Guangzhou, Guangdong in 2013. It plans to strengthen its development organization to respond to Honda's China-focused project development needs as the occasion calls for amidst growing competition.

Namba Press Works

  • The company has a share of approximately 60 percent for Mitsubishi Motors, and 90% for Mitsubishi Fuso Truck and Bus.
  • Its joint venture with Magna supplies Mitsubishi Motors in the U.S. The company also operates a joint venture in China.

Delta Kogyo

  • Delta Kogyo's share for Mazda is split almost evenly with Toyo Seat.
  • It has three plants including seat parts factories in Japan, and seven plants overseas (four plants in China, one plant in Thailand, and two plants in Mexico).

Houwa Kogyo

  • Houwa Kogyo supplies seats for Suzuki's small cars, and its share ranks second to SNIC.
  • The company has two plants in Japan. It started expanding overseas from the mid-1980s in accordance with Suzuki, and formed technical support contracts with local suppliers in locations like India and Hungary. In the 1990s it formed joint ventures in Taiwan and Indonesia, but dissolved them in 2011.

Toyo Seat

  • Toyo Seat's share for Mazda is split almost evenly with Delta Kogyo.
  • Including parts factories, it has three plants in Japan and seven overseas (three plants in the U.S., one plant in China, one plant in the Philippines, and two plants in Hungary). In Hungary, the company's joint venture with Suzuki supplies Magyar Suzuki. The U.S. plant produces seat components and supplies Japanese and U.S. seat assemblers as a Tier-2 supplier.

Johnson Controls (Japan)

  • Johnson Controls is a U.S.-based global company, but started specializing in supply to Japanese OEMs based on its acquisition of Ikeda Bussan Co., Ltd.
  • The company shifted production from its plant in Ayase, Kanagawa prefecture to a plant operated by its subsidiary, Kinryo Kogyo Co., Ltd. in Kyushu in cooperation with Nissan, its main customer, moving production there. The company's development function was consolidated at its headquarters in Yokohama.

Toyota Boshoku

  • Toyota Boshoku, which is in the Toyota Group, is the largest seat supplier to Toyota. Because the seats for Toyota are equipped in many mainstream models, its seat volume share is 80%, and its holds a share of around 90% for commercial vehicles, compact cars, and small vehicles when models produced by Daihatsu are removed from the total. Because of this, Toyota Boshoku holds a 30% of the Japanese market, which makes it the largest seat supplier in the country.
  • As for Japanese automakers, it supplies Daihatsu and FHI. However, this is related to Toyota vehicle projects, and in order to achieve its goal to raise its ratio of business with other OEMs by 2021, the parts supplier needs to expand business considerably with non-Japanese companies.

Tachi-S

  • Previously Tachi-S was a Nissan Group seat supplier, but more recently Honda has overtaken Toyota to become its biggest customer. The Honda Group supplier TS Tech was the automaker's largest supplier in the past, but due to the rise of Tachi-S, the two parts suppliers now have a roughly 50-50 share. One factor is that the models TS Tech supplies are nearing the end of their life cycle, but another is that Honda's global purchasing policy is beneficial for Tachi-S, which is not part of the automaker's group.
  • In addition to the aforementioned Honda and Toyota, the company also supplies Nissan, Honda, Mitsubishi, and Hino. Among these automakers, its share of seats supplied to Hino is around 50%.

NHK Spring

  • NHK Spring is an independent company and the largest supplier of automotive springs. It supplies seats mainly to Nissan and FHI.
  • Most of the company's supply to Nissan vehicles is done via its joint venture with the French company Faurecia.

Faurecia-NHK Spring

  • Faurecia-NHK Spring is the joint venture between NHK Spring and Faurecia of France, an European seat manufacturer.
  • Mainly supplies for Nissan Kyushu.

SNIC

  • SNIC is a joint venture between NHK Spring and Suzuki. It is a main seat supplier for Suzuki vehicles and has a fifty percent share for Suzuki's small and mini vehicles.

Fuji Seat

  • Fuji Seat supplies seats for almost all Daihatsu vehicles, and for some Toyota models that are developed and produced by Daihatsu.

TS Tech

  • TS Tech supplies seats to Honda. As a result of this, the automaker is the company's largest customer, and its share has reached as high as around 70% for Honda's vehicles produced in Japan, but in recent years competition from Tachi-S has resulted in the companies having a roughly equal share (see the entry for Tachi-S).
  • The part maker also supplies Suzuki's small commercial vehicles (they are also supplied to Mazda and Mitsubishi). It has roughly 15% share for Suzuki in Japan.

Namba Press Works

  • Namba Press Works is the main seat supplier for Mitsubishi vehicles. It has a 60% share for the automaker's vehicles, and supplies seats for almost all the model produced at the Mizushima plant.

Delta Kogyo

  • Delta Kogyo has a seat share of roughly 50% for Mazda vehicles, which is almost the same as that of Toyo Seat, to which it previously played second fiddle to. However, in recent years the situation has reversed and Delta Kogyo is now the leading supplier.

Houwa Kogyo

  • Houwa Kogyo's seat for Suzuki's mini vehicles is second to that of SNIC.

Toyo Seat

  • Toyo Seat has a seat share of roughly 50% for Mazda vehicles, which is almost the same as that of Delta Kogyo. Whereas it was the leading supplier in the past, recently its share dropped to around 40%, and it is led by Delta Kogyo.

Johnson Controls (Japan)

  • Johnson Controls acquired Ikeda Bussan Co., Ltd., which was a Nissan Group company, and as a result its biggest customer is Nissan. It has a seat share of almost 60% for Nissan vehicles produced in Japan, including seats supplied by Kinryo Kogyo, its subsidiary. Previously it had an independent share of 30 – 40%, but in recent years that has been on a downward trend. Kinryo Kogyo, which makes a large number of seats for minivans, has overtaken it.
  • Johnson Controls supplies UD Trucks with a share of almost 80%, which on a numerical base is less than 10% of its supply to Nissan.

Marubishi Industry

  • Marubishi supplies seats for the Mitsubishi Pajero and D5, but its share of supply to the automaker is less than that of Namba Press Works and Tachi-S.

Shigeru

  • Shigeru only supplies FHI, and some of its seats are used in Toyota vehicles, but NHK Spring has a much higher share. Previously the parts supplier mainly supplied FHI's small vehicles, but as the automaker is stopping production of those, Shigeru's share dropped to the low level mentioned above.
