I. Introduction

Safety and comfort are required of seats, which is an important automotive component influencing the interior design of a vehicle. The basic skeleton of the seat is comprised of parts such as the seat back (backrest), seat cushion, headrest, recliner, adjuster, and seat rail. The assembled product is referred to as the seat assembly (hereafter referred to as the Seat Assy).

This article focuses on the finished seat assembly as well its main components, the seat frame, adjuster, recliner and seat trim, which are adopted on a significant number of models in the product lineups of Toyota, Nissan, and Honda.

This report addresses models currently manufactured domestically in Japan (including some models that had been manufactured until recently). Section IV provides a list of suppliers for Seat Assy and seat components by supplier, OEM, and model for Toyota, Nissan, and Honda to give the reader a better understanding of the supply chain for the aforementioned Seat Assy and its major components.



II. Global expansion of major seat suppliers

1) Status of expanding global footprint

  • Against the backdrop of the increasing globalization of the procurement relationship between Japanese OEMs and suppliers, major OEMs in Japan have been following the lead of western automakers and loosening their reliance on Japan’s established "keiretsu system", instead seeking to form business partnerships with new suppliers. However, remnants of the “keiretsu system” and its long-standing close relationships continue to exist in Japan because of the close collaboration required between OEM and seat supplier in the early stages of the development process concerning seating factors such as concept, design, safety, and ergonomics.
  • Because of the aforementioned long-term relationship situation and the fact that seats are such a large vehicle interior component, vehicle assembly and component manufacturing plants traditionally have been located very closely to each other. As a result, Japanese seat suppliers have tended not to engage directly with western OEMs as Tier-1 suppliers, but rather as Tier-2 suppliers of products such as trim, polyurethane, and frame parts. However, in recent years more seat component suppliers have been following the lead of Toyota Boshoku by constructing manufacturing sites near the vehicle assembly plants of western OEM to supply finished Seat Assy on a Tier-1 basis.
  • Many suppliers have been constructing plants and development facilities abroad, similar to the overseas expansion of the Japanese OEMs. In particular, suppliers such as Toyota Boshoku and TAICHI-S, whose business was mostly within their keiretsu, have been pursuing non-keiretsu group business by establishing overseas production and R&D sites with the aim of supplying overseas OEMs. Until now, the typical approach for Japanese suppliers has typically been as a Tier-2 supplier to western counterpart such as Johnson Controls, Lear, or Faurecia, but in recent years there are more Japanese seat suppliers that are establishing independent overseas subsidiaries or local suppliers.
  • New partnerships and business shifts also have begun among Japanese suppliers. In 2017, Toyota Boshoku formed a partnership with TACHI-S.
  • In China, Japanese suppliers are focused not only on supplying finished Seat Assy to local automakers, but also using China as a manufacturing base for seat trim and sewed parts for export to Japan. TACHI-S is an example of one supplier who has taken the China manufacturing base concept one step further, attempting to create a global standard for skeletal seat frame parts for export to the entire Asia region (including Japan).
  • As noted in the previous report, Japanese seat suppliers continue to take a proactive approach in the establishment and expansion of production and development facilities in emerging markets such as China, India, Thailand, Indonesia, and Brazil.

Toyota Boshoku

  • Toyota Boshoku is the largest seat supplier in Japan with approximately 30% share of the market. As a member of the Toyota group, 80% of its products are supplied to Toyota Motor Corporation.
  • In October 2004, the current Toyota Boshoku organization was formed as a result of the merger between Toyoda Boshoku, ARACO, and Takanichi.
  • In March 2017, Toyota Boshoku formed a business alliance with competitor Tachi-S.

Overview of recent accomplishments:

  • In April 2016, the headquarters organization was reorganized with the implementation of a business/product line structure. Also, functions were consolidated to improve efficiency and reduce redundancy to take products from the planning and development phases to production using common functions; in the past there were redundant functions for each product.
  • In November 2015, the company transferred product operations for seat functional parts such as seat frames and recliners to its partnership with Aisin Seiki and Shiroki Kogyo (AISIN group), along with about 90 technicians. This was as a result of the agreement reached in December 2014 between the three companies to consolidate operations to eliminate redundancy. As a result of the merger, the mechanical seat frame component business of Aisin Seiki and Shiroki to establish and integrated system from development to production, eliminating redundancy among the three companies. Through this organizational integration the companies aim to improve efficiency of development by creating specific zones for the development of seat structure parts and seat assembly.
  • In 2018-2019, Toyota Boshoku plans to develop and commercialize four new seats that are more attractive to customers such as the popular power seats used in compact cars. In the past, these power seats were adopted for luxury model vehicles. But, the company is targeting to popularize such seats for the compact car market in light of the fact that the comfort of the vehicle’s interior is becoming the main battleground in practical applications of autonomous driving technology. 
  • In March 2017, Toyota Boshoku signed a business partnership contract with TACHI-S, and on June 29, it acquired 1.521 million shares, equivalent to 4.17% of TACHI-S's outstanding shares, for approximately JPY 3 billion. The objective of the alliance is to further strengthen their relationship to reinforce their respective competitiveness in the global automobile seat market. Going forward, the alliance will mutually use their knowledge, know-how, and business resources to collaborate on seat frame and seat component parts at the development stage.

Overview of future business plans

  • The company’s mid-term business plan is based on its “2020 Vision”. (Note: Its technology development roadmap focuses primarily on driver-assistance technologies.)
    - In the fiscal year ending March 2021, targeted consolidated revenues are JPY 1.6 trillion, and consolidated operating income JPY 80 billion (March 2016 levels were 1.3 trillion and 65 billion respectively).
    - By the end of the fiscal year ending March 2021, targeting 30% of its OEM business, other than Toyota, be with OEM such as BMW, Daimler, GM, and VW (March 2016 level was 10%).
  • Regarding short-term plans, the company intended to rebuild its logistics system in North America during fiscal year 2016. The aim was to optimize the milk run routes by placing facilities in more convenient locations to receive component parts from sub-suppliers.

Production facilities

  • China: Including joint ventures, three new plants were launched during 2012-2014.
  • South-East Asia: A new seat cover production plant in Laos was launched in May 2014 to complement production at the current Thai plant, which is responsible for orders from companies outside the Toyota group.
  • Pakistan: Toyota Boshoku established a joint venture in 2013 and then launched its first manufacturing plant in Pakistan.

R&D facilities

  • Preparation of a test course, a rarity among Japanese seat suppliers, Toyota Boshoku is currently preparing to operate its own test course, which is adjacent to its Tajimi technical center (Gifu prefecture).
  • The company has operated an R&D center in the Shanghai Free Trade Area since November 2015, integrating the development functions into a single local integrated system to develop products for the China market. As one of the company’s five major R&D centers around the world, the Shanghai center employees approximately 200 engineers who are engaged in the development of seats, interior trim, filters, and engine parts.

Cowerk

  • A subsidiary of Toyota Boshoku, Cowerk is a supplier specializing in the assembly of automotive seats.
  • Major stakeholders are Toyota Boshoku (52%), Toyota Auto Body (24%), and Tokai Kogyo (24%).
  • Established in 1968 as Tokai Kako, a wholly-owned subsidiary of the current major shareholder Tokai Kogyo. Received major investments in 1985 from Toyota Auto Body and 2001 from Toyota Boshoku (formerly ARACO), leading to the current shareholder composition.
  • Since its manufacturing lines are located within plants owned by Toyota Auto Body, almost all its product is supplied for Toyota minivans.

TACHI-S

  • The second largest seat supplier in the Japanese market, with a market share of approximately 10%.
  • An independent company with former capital ties to Nissan and Mitsubishi Motors. Currently supplies product mainly to Honda and Toyota.
  • A Tier-2 supplier to Tier-1 suppliers such as Adient, TS Tech, Toyota Boshoku, and NHK Spring, with the majority of its components adopted for seats supplied by TACHI-S for numerous models.
  • In March 2017, TACHI-S formed a business partnership with Toyota Boshoku. On June 29, Toyota Boshoku acquired 1.521 million shares of TACHI-S stock, equivalent to 4.17% of Tachi's outstanding shares, for approximately JPY 3 billion. The objective of the alliance is to further strengthen the relationship of the two companies and optimize its effectiveness.
  • In October 2017, TACHI-S acquired all outstanding shares of TF-METAL making it a wholly-owned subsidiary of TACHI-S following the May 2017 spin-off of TF-METAL, which was the seat division (recliner and seat adjustor) of Fuji Kiko (largest shareholder is JTEKT). JTEKT plans to submit a takeover bid (TOB) to acquire Fuji Kiko after the divestiture of their seat division.

Business Overview and Production Footprint

  • Targeted global sales of 4.4 million seats FY 2016. In particular, TACHI-S is targeting to sell over 1 million units in the China market by expanding orders from local automakers such as Geely and Chery, as well as Nissan and Honda.
  • Including joint ventures with Adient and Lear, the company plans to increase the total number of global facilities from 22 in 2011 to 37 in 2016 (33 sites as of March 2016) with the aim of expanding sales in the US, China, and South-East Asia.
  • In April 2014, reevaluated the capital investment sharing ratio of its joint ventures with Lear, resulting in the decision to make two of them wholly-owned subsidiaries.
  • Seat frame operations are concentrated in China, Mexico, Thailand, and Spain.
  • In Japan, TACHI-S imports seat frames from China, with the exception of seat frames for mini vehicles (<660cc), which it manufactures in Japan.
  • In September 2017, TACHI-S announced plans to build a new plant, its second plant in Jiutepec, in the state of Morelos, Mexico. The company plans to supply product to Nissan’s assembly plant in Civac.

NHK Spring

  • The company is the largest Japanese supplier of automotive springs and the third largest seat supplier in Japan with a market share of approximately 10%, closely trailing TACHI-S.
  • It is an independent company, supplying product to Nissan and Subaru, with sales to Subaru accounting for a high, approximately 50% share of Subaru’s business.
  • It supplies Suzuki and Toyota with seats and seat parts on a Tier-2 basis.
  • In the fiscal year ending March 31 2017, revenues of the seat division, its core business, were JPY 285.9 billion (46% of total revenues) with an operating income of JPY 13.9 billion (34% of total profits).

Business Overview and Production Footprint

  • Strengthened its alliance with French supplier Faurecia to expand its business in emerging markets.
  • Began local production with joint ventures in India and Indonesia in 2013 and 2014 respectively.
  • Constructed two new plants in China in 2012 and 2014, with plans to construct another in 2016.
  • Its NHK Spring (Thailand) Co., Ltd. subsidiary established a textile company in Cambodia for the production of seat covers, launching in April 2016.

Overview of R&D and development

  • R&D personnel comprise about 5.5% of the total number of employees (850) as of Mar. 31, 2013.
  • Japan: Established a development function inside the HQ facility of Faurecia Japan to make it possible to conduct prototyping and test evaluations, beginning in 2013.
  • Constructed a development center in Guangzhou in 2013.
  • In April 2015, announced the development of plastic seat frames using carbon fiber reinforced plastics. These plastic frames are roughly 33% lighter than their metal counterparts. The company plans to rapidly ramp up production to meet demand in the growing markets of fuel-efficient vehicles and EVs.

SNIC

  • SNIC is a joint venture company between NHK Spring and Suzuki, and is the main seat supplier of Suzuki for its compact vehicles and some of its mini vehicles (<660cc).
  • SNIC is the fourth largest seat supplier in Japan with a market share of about 8%, with slightly less than 50% share of all seats sold to Suzuki.
  • SNIC, Hamamatsu Pipe, and Suzuki Kasei merged in October 2014 to streamline and consolidate development and manufacturing operations, resulting in a total (end-to-end) seat supplier capable of supplying seat parts and Seat Assy.
  • All SNIC production sites are co-located at Suzuki’s four main assembly plants in Shizuoka prefecture. However, SNIC recently signed a contract with Suzuki for SNIC to provide technical support for four-wheel vehicle seat development with KML in India and IMAG in Hungary.
  • Formed a collaborative production agreement with Houwa Kogyo, another Suzuki group seat supplier, in 2006.

Fuji Seat

  • Fuji Seat is a Daihatsu group supplier that manufactures seats, door trim, and roof trim. It is the fifth largest seat supplier in Japan with about a 6% market share, and total revenues of JPY 50.1 billion for the fiscal year ended March 2015.
  • The company supplies almost all of the seats for Daihatsu vehicles as well as the seats developed and manufactured for some of the Toyota models supplied by Daihatsu on a consignment basis.
  • The company has four plants in Japan, including the HQ facility plant, as well as one each in Indonesia and Malaysia for a total of six plants.
  • Fuji Seat sales volumes in the Japan domestic seat market are actually slightly below those of sixth-ranked TS Tech for the fiscal year ending March 2015 (JPY 50.1 billion versus JPY 376.3 billion). This gap could be attributed to the fact that Fuji Seat supplies mainly to Daihatsu, which specializes in the mini vehicle segment where the unit prices for seat parts are comparatively lower.

TS Tech

  • TS Tech is the sixth largest seat supplier in Japan with a market share of approximately 5%, and is a major supplier of interior parts for Honda, and a member of the Honda Group. Besides automotive seat parts, the company also manufactures door trim parts.
  • TS Tech is considered a seat specialist, with its seat business accounting for 85% of its total revenues (JPY 361.8 billion as of fiscal year ended March 2017).
  • As part of the Honda group, the company supplies seats for Honda four-wheel applications, in addition to seats for motorcycles and seats for medical use.
  • The company has been manufacturing Seat Assy, but in response to the expanding market demand for power seats has implemented in-house development of ECU for power seats, which it has started to supply for adoption beginning with 2016 model vehicles. In the future, TS Tech is targeting to expand sales of the higher value-added ECU as a seat and ECU set.

Business overview

  • Previously TS Tech supplied about an 80% share of Honda’s seat business, but the percentage has fallen due to recent changes in Honda’s global procurement policy. On the other hand, the share of TACHI-S, a non-Honda group company, business at Honda has been increasing to the point where its share of Honda business now exceeds that of TS Tech.
  • Sales to Honda group companies account for 90.6% of its total revenue (as of the fiscal year ended March 2017). To realize its 2020 vision of being an INNOVATIVE QUALITY COMPANY, TS Tech has reprioritized its efforts to expand the sales of its seat products to automakers other that those associated with the Honda Group.

Production facilities

  • The company proactively invested to expand production facilities from 2013 to 2014.
  • Japan: TS Tech launched a new seat plant in Gyoda, Saitama prefecture in 2013 that consolidates all manufacturing processes from welding to assembly, increasing production efficiency by 30%.
  • Global: Targeting to achieve a global production volume of 5 million units, by strengthening production capability in Indonesia, Thailand, India, Mexico, and Hungary.
    - Indonesia: Added a seat assembly plant in addition to the existing seat textile plant.
    - Thailand: Established a subsidiary in December 2013 for the production of seats and door trim.
    - India: Established second facility for the production of two-wheeler seats in June 2014.
    - Mexico: Established a subsidiary for the production of seat and door parts for four-wheel vehicles in April 2013.
    - Hungary: Established a subsidiary in March 2013 for the production of seat frames and Seat Assy to satisfy orders received from Volkswagen.

R&D facilities

  • China: Established its first overseas development center in Guangzhou, Guangdong province in 2013. The purpose of the new center is to provide local product development capability to meet the needs Honda projects for the China market, which is becoming increasingly competitive.

Namba Press Works

  • Namba press is located in Kurashiki, Okayama prefecture where Mitsubishi Motors has manufacturing plant. It supplies 60% of the seats for Mitsubishi Motors vehicles and 90% of the seats for Mitsubishi Fuso trucks and buses.
  • It has joint venture with Magna to supply Mitsubishi in the U.S., and also has a joint venture in China.
  • It will be interesting to see how its business will be affected by the merger of Mitsubishi Motors into the Renault-Nissan Alliance.

Delta Kogyo

  • The supplier is located in Fuchu, Hiroshima prefecture near Mazda’s headquarters, and manufactures seats and shift levers that it supplies mainly to Mazda, as well as Subaru and other OEM. The share of business to Mazda is split about 50:50 between Delta Kogyo and Toyo Seat.
  • It has three facilities in Japan, including component plants, and seven other production sites around the world (four in China, one in Thailand, and two in Mexico).

Houwa Kogyo

  • The company is headquartered in Nagoya, Aichi prefecture and is the second largest supplier of seats to Suzuki following SNIC.
  • It has only two production facilities, both located in Japan. In the late-1980s the company entered into technical assistance agreements with local suppliers in such countries as India and Hungary to support Suzuki’s overseas manufacturing footprint. And in the 1990s it started joint ventures in Taiwan and Indonesia, which were both dissolved in 2011.

Toyo Seat

  • Located in Umeda, Hiroshima prefecture, the company supplies seats to Mazda. The share of business to Mazda is split about 50:50 between Delta Kogyo and Toyo Seat.
  • Including component plants, the company’s manufacturing footprint consists of three plants in Japan and seven overseas (three in the U.S., one in China, one in the Philippines, and two in Hungary). Toyo Seat also operates a joint venture with Suzuki in Hungary to supply Magyar Suzuki, and has a plant in the U.S. that manufactures seat parts supplied to Japanese and U.S. seat assembly suppliers on a Tier-2 basis.

Adient

  • The Japan headquarters of U.S.-based Adient is located in Yokohama and its development center in the Minato Mirai district of Yokohama.
  • Adient plc was formed on October 31, 2016 by the spin-off of the seating and interior parts division of Johnson Controls and being listed on the New York Stock Exchange.
  • When spun off in October 2016, the company employed around 75,000 people and owned 230 production and assembly facilities in 33 countries around the world. In China, its 17 local joint ventures operate a total of 60 seat manufacturing plants in 32 cities.
  • Adient's strength in the supply of product to Japanese OEM is the result of the acquisition of Nissan supplier Ikeda Bussan in 2000 by former parent Johnson Controls.
  • The supplier is shifting production from its Ayase plant in Kanagawa prefecture to its Kinryou Kogyo operations in Kyushu to better serve the Kyushu area production base of Nissan, its major customer. The development division is located in its Yokohama development center.

Toyota Boshoku

  • As a member of the Toyota Group, its primary customer is Toyota. Its seats are installed in many of the major models of Toyota, the unit volumes of which account for about 70% of the seats supplied to Toyota (90% when the volumes of its subsidiary COWERK are included). As a result, Toyota Boshoku is the largest supplier of seats in Japan with about 30% of the market.
  • Toyota Boshoku’s subsidiary COWERK operates manufacturing facilities on site at Toyota assembly plants, supplying Seat Assy for minivans.
  • The company supplies product to Daihatsu and Subaru who are both engaged in projects with Toyota. Outside of the Toyota Group, the company is targeting to increase its share of non-Toyota related business by over 30% by 2021, which will require that it increase its sales to overseas OEM significantly.

TACHI-S

  • Previously a major Nissan supplier, the company has been a major supplier to Honda for the past several years. TS Tech used to be the largest supplier of seats to Honda, but TACHI-S has caught up with them and now both companies share Honda business 50:50%. As many of the Honda models that TS Tech supplies seats are nearing the end of their production run, in light of Honda’s new global procurement policy it is likely that TACHI-S has the opportunity to further increase their market share at Honda.
  • The company supplies product mainly to Honda and Toyota, as well as Nissan, Mitsubishi, and Hino, where TACHI-S has over 50% market share at Hino.

NHK Spring

  • NHK Spring is an independent company and a major supplier of automotive springs, supplying Nissan and Subaru.
  • Many of the seats to Nissan are supplied through its joint venture Faurecia-NHK.

Faurecia-NHK

  • The company is a joint venture company between NHK Spring and the seat manufacturer Faurecia of France.
  • Most of the product its supplies to Nissan are for Nissan's models assembled in Kyushu.

SNIC

  • A joint venture between NHK Spring and Suzuki, SNIC is the largest supplier of seats to Suzuki, supplying seats for light passenger vehicles and some mini vehicle models.

Fuji Seat

  • The company supplies most of Daihatsu's seats, including those for vehicles developed and produced on an OEM consignment basis by Daihatsu for Toyota.

TS Tech

  • As a seat supplier of the Honda Group, Honda is its largest customer. TS Tech used to supply a high, approximately 70%, share of the seats for Honda vehicles assembled in Japan, but that percentage has fallen in recent years as a result increased competition with TACHI-S.
  • It also supplies just under 20% of the seats for Suzuki's light commercial vehicles, as well as seats to Mazda and Mitsubishi.

Namba Press

  • A major supplier to Mitsubishi supplies about 50% of Mitsubishi's seats, and almost all of the seats for vehicles assembled at Mitsubishi's Mizushima plant.

Delta Kogyo

  • The company shares half of the seats supplied to Mazda with Toyo Seat. Previously its supply of seats to Mazda trailed behind Toyo Seat, but recently they have reversed the situation.

Houwa Kogyo

  • The company supplies seats for Suzuki mini vehicles, and has the second largest share of Suzuki business following SNIC.

Toyo Seat

  • Shares half of the seats supplied to Mazda with Delta Kogyo. Previously it supplied most of the seats supplied to Mazda but the company has fallen behind and its share of Mazda business has dropped to around 40%, behind Delta Kogyo.

Adient plc

  • Most of Adient’s business is with Nissan since it was acquired by former Nissan supplier Ikeda Bussan, with about a 60% share of Nissan’s domestic seat business with its subsidiary Kinryou Kogyo. When it was an independent company it had a 30-40% market share, which had been declining. Adient was able to recover by acquiring Kinryou Kogyo, which supplies seats mainly for Nissan minivans.
  • Outside of Nissan, Adient supplies seats for about 80% of UD Trucks, which accounts for slightly less than 10% of Adient's business.

Marubishi Industry

  • Supplies seats to Mitsubishi Motors for its Pajero and D5 models, but overall the company trails in the supply of seats to Mitsubishi behind Namba Press and TACHI-S.

SHIGERU

  • Supplies seats only to Subaru, which includes those for models assembled on consignment to Toyota, but its share of Subaru business is much less than that of NHK Spring. Previously it supplied most of the seats for Subaru mini vehicles, but Subaru has since withdrawn from the mini vehicle market, resulting in a decrease in the company’s share of Subaru seat business.
